Did you pull off the exhaust elbow? Some times you'll get a little chunk of rust flake off the exhaust side and give the symptoms of a bad bearing. Nothing a wire brush and some WD-40 can't fix.
If you're down in San Diego I'd drop it off at PCE for repair.

If you buy a new one talk to the guys at McDonnell Marine in NJ. They will give you a 10% discount and the sales tax rate is only 6%. You do pay shipping but it generally works out pretty good.
Volvo makes an upgraded unit for the 41, brand new not rebuilt. It is supposed to make the boost at lower rpms which improves acceleration. You will have to send your unit as a core. I think the list is $1629, net is $1384. this might be a good solution for you since your housing is cracked anyway. Part number is 3802070
Tell them Bill Waters referred you. Talk to Paul. 860-243-9114

THe shop I'm dealing with has a Shweitzer (sp?) for 1313.00 that he said was the upgraded turbo, he also felt they where a better turbo than KKK. Any thoughts?

These guys can get you a KKK turbor for about 1/2 of what it would cost from someone dealing with Volvo:

If you've got rust on the exhaust side and it's chewing away at the turbine blades, then the turbo is not rebuildable. You're losing boost and there is no way to add metal to the housing once it's cleaned up of the rust. Been there.
